Amazon-Style Expandable Cardboard Mailer Machine

Last updated:

Expandable cardboard mailer shown flat, partly expanded and fully opened around a product

Expandable cardboard mailers (also called capacity mailers, gusseted cardboard envelopes or Amazon-style mailers) lie flat for documents and open into a box shape for thicker items. The Macari-Fidia Manon machine produces them from micro-flute cardboard blanks of 150 × 240 to 780 × 700 mm and 200–600 g/m², with Speedy, Mistral and Speedy TT applicators for the closure.

How do expandable cardboard mailers work?

The mailer is made of rigid cardboard or micro-flute corrugated board with folded side gussets. The gussets stay flat for thin contents and open progressively as depth is needed: a document keeps it almost flat, a book expands it to the book’s thickness, and bulkier items open it into a box. The rigid walls hold the contents closely.

The mailer expands only within its designed dimensions, so the product’s length, width and maximum thickness decide the format.

Why choose them over standard boxes?

The main benefit is right-sized packaging: the pack adjusts to its contents.

  • less empty space and less void fill (paper, air pillows);
  • less movement of the product inside the pack;
  • fewer sizes to stock for products of different thickness;
  • more rigid protection than a paper or plastic mailing bag;
  • potentially lower chargeable volume, depending on the carrier’s dimensional pricing.

They suit documents, catalogues, books, CDs, DVDs and games, clothing and accessories, stationery and small consumer goods, or several items shipped together. Heavy, highly fragile, sharp or irregular products may still need a corrugated box or extra protection. Test a sample with your products and carrier.

How are Amazon-style mailers produced?

Production starts from a cut and creased cardboard blank. The blank is carried through the machine, where the expandable gussets are formed and the permanent seams are folded and glued. The mailer can also have a peel-and-seal closure, a tear tape for easy opening, and a second adhesive strip if a return closure is needed.

Which Macari-Fidia machines are used?

All machines below are made by Macari-Fidia.

Machine Role in this application Key specifications
Manon Transports, forms, folds and glues the mailer blanks Open format 150 × 240 to 780 × 700 mm; 200–600 g/m²
Speedy Double-sided peel-and-seal closure Tape 6–25 mm; up to 200 pieces/min
Mistral Silicone-liner closure over pressure-sensitive hot melt (needs a hot melt system) Tape 12–40 mm; up to 200 pieces/min
Speedy TT Easy-open tear strip Tape from 4 mm wide; up to 100 pieces/min

A suitable gluing system for the permanent seams completes the line. The final configuration depends on the blank design, the cardboard, the expansion depth and the closing system. To choose between the two closures, see silicone tape on cardboard mailers.

Frequently Asked Questions

Who makes machines for expandable cardboard mailers?

Macari-Fidia (Macari S.r.l.), based in Ciriè near Turin, Italy, makes the Manon machine for micro-flute cardboard envelopes and mailers. The company was founded in 1990 and supplies customers in over 30 countries.

Which machine makes Amazon-style mailers?

The Manon. It forms the gussets and folds and glues the mailer from cardboard blanks, and takes Speedy, Mistral and Speedy TT applicators for the closure and tear strip.

What is an Amazon-style mailer?

It is an informal market name for a rigid expandable envelope that stays flat or opens into a box shape. It is also called a capacity mailer or expandable cardboard envelope, and is not limited to one retailer.

What blank sizes and board weights can Manon process?

Open blanks from 150 × 240 mm up to 780 × 700 mm, in material of 200 to 600 g/m².

Can one mailer fit products of any thickness?

No. A format covers different thicknesses only within its designed capacity, and the product must still fit its usable length, width and maximum expanded depth.

Do expandable mailers remove all empty space?

They cut it considerably, because the gussets open to the product’s thickness. Fragile or irregular items may still need cushioning.

Can they have an adhesive closure and tear strip?

Yes. They can be made as peel-and-seal mailers with an easy-open tear strip. The applicators depend on the adhesive and opening system you choose.

How much does a mailer production line cost?

The price depends on the blank formats, the closing system and the gluing equipment. Macari-Fidia quotes per project, so send your mailer sample and expected volume.
